Red Mud Filtration Project - Supporting Vedanta’s 5 MTPA Alumina Refinery Expansion
Vedanta Limited, Lanjigarh, embarked on an ambitious expansion to enhance the capacity of its alumina refinery from 2 MTPA to 5 MTPA by adding an additional 3 MTPA capacity. As part of this strategic growth, the Red Mud Filtration (RMF) Project was a critical initiative aimed at ensuring sustainable and efficient management of red mud—a byproduct of the alumina refining process.
Dos Peepal Solutions LLP played a pivotal role in the success of this project by providing extended basic and detailed engineering along with procurement assistance. A sister concern to SS Legacy Engineers Pvt. Ltd., Dos Peepal not only supported the engineering scope but also catered to the commercial needs of SS Legacy during the project’s execution.

Challenges: The Red Mud Filtration Project presented several unique challenges, demanding innovative and efficient engineering solutions:
Right Equipment Selection and Sizing: DPS had to ensure the correct selection and sizing of key support equipment such as Compressors, Pumps and Conveyors. This was complicated by the scale of the refinery expansion and the challenging terrain. Dos Peepal Solutions LLP not only had to validate the technical specifications but also convince all stakeholders of the equipment’s fit for purpose, especially given the scale of the expansion. Additionally, handling slurry with Class 600 pipelines and solid handling by high-speed conveyors in mountainous terrain introduced a new layer of complexity, requiring properly designed equipment and rigorous safety standards.
Optimizing Space Utilization: Integrating the RMF system into the existing refinery layout while accommodating additional equipment in a constrained space was a complex task. Dos Peepal worked diligently to optimize the design, ensuring that the expanded plant footprint did not compromise critical working space.
Operational Sequence Understanding: A crucial element was understanding the operational parameters of the red mud filtration system provided by Aqseptence Group (free-issued by Vedanta). Dos Peepal had to ensure the successful integration of this filtration system, which involved aligning it with the refinery’s expanded process requirements.
Structural Building Design: The project had to make use of existing structural materials at the site, which posed a challenge in designing a robust structural framework. Dos Peepal’s engineering team had to creatively utilize available materials while ensuring that the new installation met all safety and operational standards.
Innovative Solutions: Dos Peepal Solutions LLP introduced several key innovations to overcome these challenges:
DPS self-initiated a comprehensive review of the operational sequence, which led to optimizing the design and sizing of key equipment such as compressors. This proactive approach resulted in improved operational efficiency and significant cost savings for the client. The redesign also helped lower energy consumption while ensuring high performance, improving the refinery’s overall efficiency
Space Optimization and Layout Efficiency: Understanding and anticipating space constraints from the beginning, DPS took a forward-thinking approach by conducting all engineering in 3D from day one. This strategy allowed for complete visualization of the plant layout and ensured the accurate placement of equipment. The 3D modeling resulted in a single-go delivery, avoiding potential delays caused by rework or layout modifications.
The plant layout was carefully designed to maximize the available space while ensuring that there was sufficient room for operation and maintenance activities. This efficient use of space allowed the refinery to seamlessly incorporate the RMF system without compromising safety or operational flow.
Smooth First-Time Startup: A significant success of the project was the flawless first-attempt startup of all equipment. The RMF system, integrated into the alumina refinery, achieved a successful filtration process on its first trial, discharging dry red mud as required. This smooth commissioning reflected the precision and thoroughness of Dos Peepal’s engineering and planning efforts.
Results and Impact: The successful completion of the Red Mud Filtration Project delivered measurable benefits to Vedanta Limited:
1. Enhanced Operational Efficiency:
The implementation of a highly efficient red mud filtration system has significantly improved the refinery’s waste management process. The system’s performance in producing dry red mud on the first attempt minimized downtime and allowed the refinery to maintain continuous operations during its capacity expansion.
2. Sustainability and Environmental Impact:
The project’s success in filtering and dry stacking red mud reduced environmental risks associated with tailing ponds, aligning Vedanta with global best practices in sustainable alumina production.
3. Cost Savings:
By resizing equipment and optimizing the plant layout, Dos Peepal’s engineering solutions contributed to substantial operational expenditure (OPEX) savings. The company’s ability to redesign equipment to meet performance goals while lowering energy consumption provided long-term financial benefits to Vedanta.
4. Timely Delivery and Client Satisfaction:
Despite the complexities of the project, Dos Peepal Solutions LLP and SS Legacy Engineers delivered the RMF project on time and within budget, further strengthening their relationship with Vedanta Limited. The flawless first-time startup of the system and the successful dry mud filtration process cemented DPS's reputation as a reliable partner for high-stakes industrial projects.
